Präzisionsspritzgießen/Optik/Werkzeugtechnik Precision injection moulding/optics/mould technology Im Bereich des Spritzgießens von optischen Bauteilen und von Präzisionsanwendungen bildet das IKV die gesamte Prozesskette ab. Es werden sowohl die Werkzeug- und Prozesstechnik als auch Analysemethoden optimiert und entwickelt. Dies wird durch die Simulation von Präzisionsanwendungen, wie beispielsweise optische Komponenten oder Mikrostrukturen auf Kunststoffbauteilen, begleitet. IKV’s research covers the entire process chain in the field of optical parts made by injection moulding and precision applications. Mould and process technologies as well as analysis methods are developed and optimised. This is accompanied by the simulation of precision applications, for example for optical components or microstructured plastics parts. Advanced PartSim In dem laufenden AiF-Cornet-Projekt „Advanced PartSim“ entwickelt das IKV gemeinsam mit europäischen Partnern neue Methoden zum Einsatz der Simulation im Produktentwicklungsprozess von Spritzgießbauteilen. Advanced PartSim steht für „Advanced simulation methods for part and process development of complex injection moulded plastic parts tailored for SMEs“ und zielt darauf, insbesondere klein- und mittelständischen Unternehmen Simulationsmethoden so an die Hand zu geben, dass sie für diese Zielgruppe leicht nutzbar sind (Bild 1). Dabei kommt der Lebensdauerabschätzung kurzglasfaserverstärkter Thermoplaste sowie dem ReverseEngineering-Ansatz zur Abschätzung typischer Spritzgießfehler in der Simulation eine besondere Bedeutung zu. Zudem soll die Auslegung eines robusten Spritzgießprozesses durch die Abbildung des Prozesses in einem statistischen Versuchsplan bereits in der Simulationsphase möglich werden. Dazu werden Effekte auf die Bauteilqualität und ihre Zusammenhänge bereits im Simulationsstatus vor der Werkzeugherstellung abgeschätzt. Advanced PartSim stands for ”Advanced simulation methods for part and process development of complex injection moulded plastic parts tailored for SMEs”, and aims to provide easy-to-use simulation methods for small and medium-sized enterprises (Figure 1). In this respect, the lifetime prediction of glass-fibre reinforced thermoplastics as well as reverse-engineering approaches to estimate typical injection moulding failures by simulation methods are of particular importance. Moreover, the design of a robust injection moulding process is to be achieved during the simulation stage by employing a statistical experimental design. For this purpose, effects on the part quality and their relations were estimated before the mould production at the simulation stage. This allows iteration loops in the mould production to be reduced and the process set-up-time to be shortened. Kunststofflinsen mit minimiertem Zentrierfehler Um die optischen Eigenschaften von Kunststofflinsen weiter zu steigern, wurde im transregionalen Sonderforschungsbereich SFB/TR4 die Replikation komplexer optischer Komponenten analysiert. Dabei wird eine innovative Werkzeugtechnik entwickelt, die mithilfe von integrierten Piezo-Aktuatoren den optischen Formeinsatz von Schuss zu Schuss in die gewünschte Position bewegt (Bild 2). Die mikrometergenaue Justage der optischen Flächen ermöglicht die Minimierung des Zentrierfehlers der Einzellinsen bereits bei der Herstellung. Eine Übertragung der Erkenntnisse auf die Herstellung von Freiformlinsen und die Nutzung dieser Potenziale für die industrielle Herstellung optischer Komponenten ist Gegenstand aktueller Forschungs- und Entwicklungsvorhaben. Schichtweise Herstellung dickwandiger optischer Komponenten Die Herstellung dickwandiger optischer Komponenten aus Kunststoff im Spritzgießverfahren erfordert oftmals eine lange Zykluszeit, um die geforderte Präzision zu erreichen. Durch eine schichtweise Herstellung der optischen Komponenten kann die Zykluszeit um bis zu 30 Prozent gesenkt werden. Dafür wurde im Jahr 2012 am IKV eine angepasste Werkzeugtechnik für das Multilayer-Spritzgießen entwickelt. A transfer of knowledge towards the production of free-form lenses and the use of this potential for the industrial production of optical components is the subject of current research and development projects. Layered production of thick-walled optical components The production of thick-walled optical plastics components often requires long cycle times to achieve the necessary precision. By using a layered production of optical components, the cycle time can be reduced by up to 30 %. For this purpose, a special mould technology for multilayer injection moulding was developed at IKV in 2012. The main goals are to achieve different layer thicknesses and to allow one or two-sided overmoulding. Moreover, the pre-moulded part should not come into contact with the environment in order to avoid cooling and contamination.
